Project Challenge:
The core technical challenge of this project lay in reconciling the strict trade-off between high-power thermal management and ultra-fine-pitch manufacturing constraints. Designed for high-power applications, this 8-layer PCB required 2 oz finished outer-layer copper thickness to support heavy current loads and high power dissipation. However, the layout simultaneously integrated an ultra-dense 0.4 mm pitch CSP. Due to severe undercut effects during heavy copper etching, applying 2 oz outer copper on a 0.4 mm pitch naturally risks trace bridging and short circuits—capping standard outer-layer copper feasibility at 1.0 oz (or 1.5 oz at absolute manufacturing limits). Bridging this gap required overcoming the inherent physical conflicts between heavy copper etching capabilities and ultra-fine-pitch assembly requirements.
How to Serve:
To successfully manufacture the board under the customer’s strict requirements—integrating an Embedded Copper Coin, 2 oz finished outer copper, and fine-pitch components—we performed targeted DFM optimizations and established key Engineering Queries (EQ):
Trace & Pad Optimization for 2 oz Copper: To satisfy the 2 oz finished outer copper specification where the original layout had less than 6 mil spacing, we secured customer approval to shave pads and neck down traces, ensuring a safe clearance of over 6 mil to eliminate short-circuit and bridging risks during heavy copper etching.
Solder Mask Dam Guarantee: Under 2 oz copper, standard solder mask dams could not be retained without an 8 mil spacing between pads. Through formal EQ, we obtained authorization to adjust pad geometry to guarantee a ≥ 8 mil spacing, securing reliable solder mask dams and preventing solder bridging during SMT assembly.
Results & Benefits:
100% Manufacturing & Yield Success: Successfully mass-produced the 8-layer Heavy Copper Coin PCB with zero short-circuit defects, fully mastering the precise etching tolerances required for 2 oz outer copper.
Flawless SMT Assembly: By securing the ≥ 8 mil pad spacing and preserving complete solder mask dams, we achieved a 0% solder bridging rate during high-density 0.4 mm CSP assembly.
Optimal Thermal & Power Performance: Seamlessly integrated the embedded Copper Coin with 2 oz copper layers, meeting the client’s stringent high-power dissipation and high-current carrying requirements without sacrificing fine-pitch component density.
Minimized Redesign Costs: Proactive DFM analysis and clear EQ collaboration allowed us to solve complex physical limits before production, saving the client expensive re-spin cycles and accelerating time-to-market.
